The production process for needle-punched nonwovens typically involves carding (both coarse and fine), pre-needling, and main needling stages. In some cases, a reinforcing mesh interlayer is inserted. The material undergoes further processing-such as double-pass web formation (often via air-lay methods) and composite needling-followed by heat setting, singeing, and chemical finishing treatments.
Needle punching is a mechanical entanglement method used to produce nonwovens. It employs barbed needles that drive fibers into the base of the fiber web through a reciprocating motion, causing the fibers to interlock. The needles are mounted on a needle board, which is attached to a connecting rod; this rod drives the board up and down to facilitate fiber entanglement. Needle design is central to the technology; by adjusting the distribution and angle of the barbs as well as the overall needle shape-based on the fiber type and desired material properties-manufacturers can tailor the process to specific fibers and produce the required fabric.
The processing principle relies entirely on mechanical action-specifically, the piercing action of the needle-punching machine-to consolidate a loose fiber web and impart structural strength. Fundamentally, barbed needles (typically with triangular or other cross-sections) repeatedly pierce the web. As the barbs pass through, they force fibers from the surface and inner layers into the web's interior. Frictional forces compress the originally loose web, and as the needles retract, the fiber bundles disengage from the barbs and remain embedded in the web. This process traps fiber bundles within the structure, preventing the web from returning to its original loose state. Repeated needling causes the fibers to become thoroughly entangled, resulting in a nonwoven material with specific strength and thickness characteristics.
A key advantage of needle-punching technology over other methods is its versatility, enabling applications ranging from filtration and construction materials to automotive components and hygiene products.
